Perceuse visseuse/dévisseuse autonome

Une perceuse est une machine qui sert à percer des trous dans toutes sortes de matériaux.

On parle de chignole ou de vilebrequin pour désigner une perceuse à main. Aujourd'hui, la quasi-totalité des perceuses sont équipées de moteurs électriques ou pneumatiques. On distingue les perceuses portatives et les machines-outils utilisées dans les ateliers d'usinage, comme les perforateurs.

La perceuse à colonne [modifier]

Une perceuse à colonne est une perceuse d'atelier fixée sur un bâti ou un établi. Elle permet des perçages précis et importants (diamètres pouvant aller à 20 ou 30 millimètres dans l'acier ordinaire).

Le moteur électrique, de quelques centaines de watts, fait tourner une broche par l'intermédiaire d'une boîte de vitesse (souvent à courroies). Le mandrin (ou le foret à queue conique) est fixé à l'extrémité de cette broche qui peut coulisser verticalement lorsque l'opérateur manœuvre un volant ou un levier. La pièce à percer est maintenue fermement dans un étau fixé lui-même sur une table coulissant le long de la colonne supportant le moteur.

La perceuse radiale [modifier]

C'est une machine-outil semblable à une machine à colonne mais dont la broche est montée sur un chariot coulissant le long d'un bras pouvant pivoter avec la colonne comme axe.

Elle peut être munie d'une tête inclinable permettant de percer selon des axes non verticaux.

Sur ce type de machine peuvent être réalisés également des lamages et des alésages. Pour les nombreuses opérations nécessitant une grande précision des trous se trouvant dans des positions plus variées on lui préfère l'aléseuse ou l'aléseuse-fraiseuse.

La perceuse magnétique [modifier]

Perceuse à socle magnétique

C'est une machine composée d'un corps de perceuse traditionnelle et d'une embase magnétique (un électroaimant) qui permet de fixer cette dernière sur les pièces que l'on doit percer. Elle s'utilise principalement en charpente métallique. Cette machine peut travailler avec des forets traditionnels équipée d'un adaptateur et d'un mandrin. Mais elle est prévue d'origine pour fonctionner avec des fraises (type trépan). Cette machine doit toujours être utilisée avec une chaîne de sécurité afin d'éviter les chutes en cas de coupure de courant.

A drill (from Dutch: Drillen) is a tool with a rotating drill bit used for drilling holes in various materials. Drills are commonly used in woodworking, metalworking, construction and most "Do it yourself" projects. Special designed drills are also used in medical and other applications such as in space missions.

The drill bit is gripped by a chuck at one end of the drill and rotated while pressed against the target material. The tip of the drill bit does the work of cutting into the target material, either slicing off thin shavings (twist drills or auger bits), grinding off small particles (oil drilling), or crushing and removing pieces of the workpiece (SDS masonry drill).

The earliest drills were bow drills which date back to the ancient Harappans and Egyptians. The drill press as a machine tool evolved from the bow drill and is many centuries old. It was powered by various power sources over the centuries, such as human effort, water wheels, and windmills, often with the use of belts. With the coming of the electric motor in the late 19th century, there was a great rush to power machine tools with such motors, and drills were among them. The invention of the first electric drill is credited to Mr. Arthur James Arnot and William Blanch Brain [1], in 1889, at Melbourne, Australia. Wilhelm Fein[2] invented the portable electric drill in 1895, at Stuttgart, Germany. In 1917, Black & Decker patented a trigger-like switch mounted on a pistol-grip handle.[3]

There are many types of drills: some powered manually, others using electricity or compressed air as the motive power, and a minority driven by an internal combustion engine (for example, earth drilling augers). Drills with a percussive action (such as hammer drills, jackhammers or pneumatic drills) are usually used in hard materials such as masonry (brick, concrete and stone) or rock. Drilling rigs are used to bore holes in the earth to obtain water or oil. An oil well, water well, or holes for geothermal heating are created with large drill rigs up to a hundred feet high. Some types of hand-held drills are also used to drive screws. Some small appliances may be drill-powered, such as small pumps, grinders, etc.

A variety of hand-powered drills have been employed over the centuries. Here are a few, starting with approximately the oldest:

An old hand drill or "eggbeater" drill. The hollow wooden handle, with screw-on cap, is used to store drill bits.

[edit] Pistol-grip (corded) drill

A drill in the shape of a pistol is today a useful and ubiquitous type of power tool. There is an endless variety of subtypes of this basic form factor, with the notable exception being the Right Angle Drill, a specialty tool used by trade specialists such as plumbers and electricians.

For much of the 20th century, many attachments could commonly be purchased to convert corded electric hand drills into a range of other power tools, such as orbital sanders and power saws, more cheaply than purchasing conventional, self-contained versions of those tools (the greatest saving being the lack of an additional electric motor for each device). As the prices of power tools and suitable electric motors have fallen, however, such attachments have become much less common. A similar practice is currently employed for cordless tools where the battery, the most expensive component, is shared between various motorised devices, as opposed to a single electric motor being shared between mechanical attachments.

The hammer drill is similar to a standard electric drill, with the exception that it is provided with a hammer action for drilling masonry. The hammer action may be engaged or disengaged as required.

The hammer action is provided by two cam plates which makes the chuck rapidly pulse forward and backward as the drill spins on its axis. This pulsing (hammering) action is measured in Blows Per Minute (BPM) with 10,000 or more BPMs being common. Because of the relative masses of the chuck+bit and the remainder of the drill the energy transfer is relatively inefficient and can sometimes make it difficult for larger bits to penetrate harder materials such as poured concrete. Vibration is quite noticeable by the operator, and the cams are generally made from hardened steel to avoid them wearing out quickly. Most electric hammer drills are rated at between 6.3 and 9 amps, and are restricted to standard masonary bits 1/2 inch in size maximum. A typical application for a hammer drill would be to install electrical boxes, conduit straps or shelves in concrete.

Compare this to a rotary/pneumatic hammer drill where just the bit is accelerated to the work. This is accomplished through a piston design, rather than a spinning cam. Rotary hammers have relatively little vibration and penetrate most building materials. They can also be used as "drill only" or as "hammer only" which extends their usefulness for tasks such as chipping brick or concrete. Hole drilling progress is greatly superior to cam type hammer drills, and these drills are generally used for holes of 3/4 an inch or greater in size. A typical application for a rotary hammer drill would be to bore large holes for lag bolts in foundations, or to install large lead anchors in concrete for handrails or benches.

A standard hammer drill accepts 1/4 inch and 1/2 inch drill bits, while a rotary hammer uses SDS or Spline Shank bits. These heavy bits are adept at pulverising the masonry and drill into this hard material with relative ease.

However there is a big difference in cost. In the UK typically £12 upward for a cam hammer and £35 up for a rotary/pneumatic. In the US a typical hammer drill will cost between $70 and $120, and a rotary hammer between $150 and $500 (depending on bit size). For DIY use or to drill holes less than 1/2 inch in size, the hammer drill is most commonly used.

The rotary hammer drill (also known as a rotary hammer, roto hammer drill or masonry drill) combines rotation with axial percussion to penetrate masonry. Generally, the chuck is designed to hold SDS carbide drills that have been designed to withstand the percussive forces. Some styles of this tool are intended for masonry drilling only and the hammer action cannot be disengaged. Other styles allow the drill to be used without the hammer action for normal drilling, or hammering to be used without rotation for chiselling.

A cordless drill is a type of electric drill which uses rechargeable batteries. These drills are available with similar features to an AC mains-powered drill. They are available in the hammer drill configuration and most also have a clutch setting which allows them to be used for driving screws. Also available now are Right Angle Drills, which allow a worker to drive screws in a tight space. These are currently less useful than the corded version however, as one of the main functions is drilling holes through joist and studs to run electrical and plumbing.[dubiousdiscuss] While recent battery innovation allows significantly more drilling, the large diameter holes required (typically 1/2"-1" or larger) drain current cordless drills quickly.

For continuous use, a worker will have one or more spare battery packs charging while drilling, so that he or she can quickly swap them, instead of having to wait an hour or more for recharging, although there are now Rapid Charge Batteries that can charge in 10–15 minutes.

Early cordless drills started with interchangeable 7.2 V battery packs, and over the years available battery voltages have increased, with 18 V drills being most common, and higher voltage drills, such as 24V, 28V, and 36V, are made also. This allows these tools to produce as much torque as some mains-powered drills. The drawback of most current models is the use of nickel-cadmium (NiCd) batteries, which have limited life, self-discharging and eventually internally short circuiting due to dendrite growth. This severely limits battery life, and poses a hazardous materials disposal problem. A lot of drill manufacturers, including Milwaukee, DeWalt, Ryobi, and RIDGID, are now using lithium ion batteries. The main advantages are very short charging time, longer life, and lighter battery weights. Instead of charging a tool for an hour to get 20 minutes of use, 20 minutes of charge can run the tool for an hour. Lithium-ion batteries also have a constant discharge rate. The power output remains constant until the battery is depleted, something that nickel-cadmium batteries also lack, and which makes the tool much more versatile. Lithium-ion batteries also hold a charge for a significantly longer time than nickel-cadmium batteries, about two years if not used, vs. 1 to 4 months for a nickel-cadmium battery.

The handles of cordless drills are usually made from polymorph[clarification needed] which is easy and quick to mold to a comfortable shape for holding. The main body of the drill is usually made from polythene as it is able to withstand the high temperatures which the drill reaches.

A drill press (also known as pedestal drill, pillar drill, or bench drill) is a fixed style of drill that may be mounted on a stand or bolted to the floor or workbench. A drill press consists of a base, column (or pillar), table, spindle (or quill), and drill head, usually driven by an induction motor. The head has a set of handles (usually 3) radiating from a central hub that, when turned, move the spindle and chuck vertically, parallel to the axis of the column. The table can be adjusted vertically and is generally moved by a rack and pinion; however, some older models rely on the operator to lift and reclamp the table in position. The table may also be offset from the spindle's axis and in some cases rotated to a position perpendicular to the column. The size of a drill press is typically measured in terms of swing. Swing is defined as twice the throat distance, which is the distance from the center of the spindle to the closest edge of the pillar. For example, a 16-inch (410 mm) drill press will have an 8-inch (200 mm) throat distance.

A drill press has a number of advantages over a hand-held drill:

  • less effort is required to apply the drill to the workpiece. The movement of the chuck and spindle is by a lever working on a rack and pinion, which gives the operator considerable mechanical advantage.
  • the table allows a vise or clamp to be used to position and restrain the work, making the operation much more secure.
  • the angle of the spindle is fixed relative to the table, allowing holes to be drilled accurately and repetitively.

Speed change is achieved by manually moving a belt across a stepped pulley arrangement. Some drill presses add a third stepped pulley to increase the speed range. Modern drill presses can, however, use a variable-speed motor in conjunction with the stepped-pulley system. Some machine shop (tool room) drill presses are equipped with a continuously variable transmission, giving a wide speed range, as well as the ability to change speed while the machine is running.

Drill presses are often used for miscellaneous workshop tasks such as sanding, honing or polishing, by mounting sanding drums, honing wheels and various other rotating accessories in the chuck. This can be unsafe in some cases, as the chuck arbor, which may be retained in the spindle solely by the friction of a taper fit, may dislodge during operation.

A geared head drill press is a drill press in which power transmission from the motor to the spindle is achieved solely through spur gearing inside the machine's head. No friction elements (e.g., belts) of any kind are used, which assures a positive drive at all times and minimizes maintenance requirements.

Levers attached to one side of the head are used to select different gear ratios to change the spindle speed, usually in conjunction with a two- or three-speed motor. Most machines of this type are designed to be operated on three phase power and are generally of more rugged construction than equivalent sized belt-driven units. Virtually all examples have geared racks for adjusting the table and head position on the column.

Geared head drill presses are commonly found in tool rooms and other commercial environments where a heavy duty machine capable of production drilling and quick setup changes is required. In most cases, the spindle is machined to accept Morse taper tooling for greater flexibility. Larger geared head drill presses are frequently fitted with power feed on the quill mechanism, with an arrangement to disengage the feed when a certain drill depth has been achieved or in the event of excessive travel. Coolant systems are also common on these machines to prolong tool life under production conditions.

A radial arm drill press is a large geared head drill press in which the head can be moved along an arm that radiates from the machine's column. As it is possible to swing the arm relative to the machine's base, a radial arm drill press is able to operate over a large area without having to reposition the workpiece. The size of work that can be handled may be considerable, as the arm can swing out of the way of the table, allowing an overhead crane or derrick to place a bulky piece on the table or base. A vise may be used with a radial arm drill press, but more often the workpiece is secured directly to the table or base, or is held in a fixture. Power spindle feed is nearly universal with these machines and coolant systems are common. The biggest radial arm drill presses are able to drill holes as large as four inches (101.6 millimeters) in diameter.

Mill drills are a lighter alternative to a milling machine. They combine a drill press (belt driven) with the X/Y coordinate abilities of the milling machine's table and a locking collet that ensures that the cutting tool will not fall from the spindle when lateral forces are experienced against the bit. Although they are light in construction, they have the advantages of being space-saving and versatile as well as inexpensive, being suitable for light machining that may otherwise not be affordable.

A household drill was used to save a boy's life in Australia. The boy suffered a potentially fatal internal bleeding in the brain after a fall from the bike. Having no proper medical tools, the attending doctor decided to use a household drill stored in the hospital maintenance room to remove the clot in order to relieve the boy's brain of pressure; otherwise the boy would die in minutes. The doctor performed the procedure and was guided by a neuroseurgeon over the phone. The boy was later airlifted to a larger hospital and recovered within days. [4]

平歯車のガタ量について、歯車回転方向で何度になるか求めたいです。
計算式の導出は可能かと思いますが、まずはどこかに式が出ていないか探しています。
無いでしょうか?
現在は、仕方ないので3次元CADでインボリュート歯車モデルを作って、アセンブルして、測っています。
たとえば、モジュール1,歯数28,圧力角35度で、軸間を0.1mmあけてみると、おおよそ0.57度のガタが得られました。

 

 

現在の歯車設計方法は、実物にはバックラッシが有るにも拘らずゼロバックラッシ
の設計となっています。 バックラッシのことは、ゼロバックラッシの時のマタギ
歯厚値にマイナスの公差をつけて済ましています。昔からこうやって来たので、
仕方がないです。で、バックラッシが有る物をゼロバックラッシの設計をしても
大丈夫なのか、 と疑問に思われるかも知れません。これは、基本的には大丈夫で
す。歯厚が変化しても、インボリュートの基礎円の径はは変わりません。転位さ
れる場合も歯厚は変わるけど基礎円の径は変わりません。転位平歯車の場合です
けど、円周方向のバックラッシの式は次のようになります。
円周方向バックラッシ
=  小歯車又は大歯車のうちのどれか1つに於けるかみ合いピッチ円上の円ピッチ
 - 小歯車のかみ合いピッチ円上の歯厚 -大歯車のかみ合いピッチ円上の歯厚 ---(0)
注意) 小歯車のかみ合いピッチ円上の円ピッチ = 大歯車のかみ合いピッチ円上の
円ピッチ、 これで小歯車と大歯車がかみ合いながら、それぞれ360度回転するこ
とが出来る。
からスタートして最終的には、
Xp + Xg  = Co *(  inv(Aw) -  inv(Ao)  ) -  0.5*B *cos(Aw) / cos(Ao)   ---

標準平歯車又は Xp + Xg  = 0 である転位平歯車に対しては
 inv(Aw) -  inv(Ao)  =  0.5*B *cos(Aw) / cos(Ao)   --- (3)

となります。
紹介した数式を使ってBの値を求めた後
バックラッシ 角度(ガタ量)は次のようになります。
小歯車を基準にしてのバックラッシ 角度 =  B / Rwp
大歯車を基準にしてのバックラッシ 角度 =  B / Rwg
 Rwp:  小歯車のかみ合いピッチ円の半径 = Cf*Zp / (Zp+Zg)
 Rwg:  大歯車のかみ合いピッチ円の半径 = Cf*Zg / (Zp+Zg)
 標準平歯車の場合は基準ピッチ円の半径=かみ合いピッチ円の半径
である。
以上は、歯車をバックラッシを入れて設計する方法であります。
しかし、実際はゼロバックラッシで設計されるので、もう何が何だか
分からなく成りがちです。まして、内歯車やハスバ歯車の設計となると、もっと
分からなく成ります。そこで、1 はバックラッシを入れての設計を示し、0 はゼ
ロバックラッシの設計を示すとすると、
X1p + X1g  = Co *(  inv(Aw) -  inv(Ao)  ) -  0.5*B *cos(Aw) / cos(Ao)  
--- (1-1)
X0p + X0g  = Co *(  inv(Aw) -  inv(Ao)  )  --- (1-0)
X1p + X1g = X0p + X0g  -  0.5*B *cos(Aw) / cos(Ao)
X1p  = X0p   -  0.25*B *cos(Aw) / cos(Ao)   ---- (4)
X1g  = X0g   -  0.25*B *cos(Aw) / cos(Ao)   ---- (5)
のようになります。
通常 X1p  ≦ X0p、 X1g  ≦ X0g です。
数式を扱う時、道に迷ったら、又はバックラッシ-歯厚の計算の結果を
検証するためには (0)のバックラッシの定義式を思い出して下さい。
これに反することが無いようにしなければなりません。
実際の設計にあったて、
1) 皆がしてるように、マタギ歯厚値にマイナスの公差をつけて (1-0)式のみを適
用する。JIS, DIN, AGMA規格の通りである。
2) (1-1)式のみを適用する。
3) (4) と(5) の 式を用いてバックラッシ-歯厚の計算をしながら設計する。
の三つのやり方が有ります。2)のやり方が一番合理的でありますが、時既に遅か
りしです。皆が、もう1)のやり方で設計してます。しかし、コンピュータで歯の
かみ合いのシミュレーションをしたい時はやはりバックラッシを入れてシミュレー
ションするのが望ましです。こんな時は、2)か3)のやり方に
従わなければなりません。ISO規格は2)のやり方のみを採択すればよいと思います
が、規格を作っている人が皆古い人間なので、多分、JIS, DIN, AGMA規格と同じ
だと思います。

 

 

35度の圧力角と歯数の少ない設計は、通常のやり方では噛み合い率が1を超すこと
が非常に難しいです。実際は噛み合い率が1.1~1.2以上はないと駄目です。 コ
ンピュータで歯のかみ合いのシミュレーションする時は、かみ合い作用線を入れ
てしないと、噛み合い率が1以下のものが1を超しているように見えることも有り
ますので、ご注意して下さい。
噛み合い率を上げるために35度の下に32.5度と30度も考えられます。
それと、偶然ですけど、つい最近当方は、30度と35度の圧力角での設計をコンピュー
タで歯のかみ合いのシミュレーションしました。 HTSギヤと名付けて、ちょっと
したアイディアで高圧力角歯車の設計が楽に出来ることが分かりました。 HTSが
何の略字であるかを説明するとアイディアがすぐばれますので、今しばらくは機
密にして置きたいので悪しからず。まあ、大した事ではありませんけどね。今作
成中である私のホームページに行けば、
何十枚のコンピュータ出力絵が見られますので、時間が有りましたら

バックラッシュの調整については m-sudo さんが述べておられるように
軸間距離での調整はあまり現実味がないと思います
m=1,z=28,α=35degの歯車では頂隙 0.25*m は確保不可能です
インボリュート曲線が歯底円を超えたところで交差し干渉します
一度インボリュート逆関数を数表の逆引きではなく手計算で行なわれることをお勧めします。
先に述べた様に求める数値には必ず三角関数が介入しますので
単一の関数のみならば関数電卓で 簡単に求められますが
媒介変数を含む式のオンパレードになりますので
超越関数では
単純に x= の式変形は不可能です
ニュートン法の例
以前インボリュート関数を VBA を使用して計算する方法が紹介されましたが、私はEXCELのゴールシークを多用しています
どうしても変換関数が必要な場合は自身で基礎データを採取して
近似式を最小自乗法などで作成しています(自身のノウハウとなる)
OA関連での紙送り関係のギヤでは極端にマイナス転位した例を
経験しています伝達荷重が低いため ギヤ比優先、軸距優先 で
設計されるため 歯形としては 歯元幅が細くなり頭でっかちの
歯車になります
圧力角35°の目的が知りたいです、差し支えなかったら教えてください

 

 

m-sudoです。#3さんのご指摘が的を得ています。
1)中心距離の補正によってバックラッシを調整する。
  (転位歯車の利用。標準歯車では中心距離の補正は現実には困難)
2)当方はJISに定められているバックラッシ(円弧歯厚を減ずる
  量を適応させています。等級があるはずなのでご参考に)
  バックラッシには円周方向の数値を対応させます。
圧力が大きいモデルの場合、セレーションに近い歯形になりますが、
基本計算式は標準と変わりません。歯形の策定には専用ソフトが必要。
または標準歯車であれば、PTCに問い合わせればモデリング手法を
答えて頂ける筈です。
歯底の形状は普通の歯底円でOKで、隅のRは0.25*m(モジュール)
としてOkです(転位歯車は別手法になります)。
解析で利用される場合はKHKの歯車設計ソフトの購入(2万円ていど)
をお奨めします。当方でも作成可能です。
樹脂歯車ですから、成形カッタ、またはピニオン創成歯切り盤を利用
した歯形になります。
当方では2時間程度の実費でデータ作成して送付可能です。その場合
バージョンと詳細な歯車仕様をご教示ください。(バックラッシ量
もご連絡ください)平、はすば歯車の場合は正確なモデル作成が可能
です。
尚、歯形策定の歯底などの形状策定の理論式は当方は不詳です。

少しだけ、質問します
1.バックラッシュを”零”とした歯車が2個(当然)有って中心距離を
  大きくすることによってバックラッシュを与える場合で、この時の
  中心距離変化量と円周方向の角度バックラッシュの関係式が知りたい
2.加工の時点で既にバックラッシュ(マイナス方向の加工誤差)を
  見越した完成品が有ってこの2個の歯車の円周方向の角度バックラッシ  ュが知りたい(中心距離は理想寸法とする)
このどちらかが文面からは分かりませんでした
例に挙げられた歯車はずいぶんと圧力角が大きいですね歯先が尖り、歯底も
狭く、三角形に近い形になりますね
設計関係のかたとお見受けします
現場での組立ではシックネスゲージ等で確認しております軸間距離が調整
可能な場合は非常に神経を使います、若干理論式とは異なると思いますが
この時の隙間数値を変換式で円弧方向の数値に代用してはどうでしょうか
設計数値で先に提示して図面に表記する場合は、やはりインボリュート曲線をJIS規格の範囲内で回転シフトすればバックラッシュを持った歯車が製作されますから、そのシフトされた数値を回転角に変換したらどうでしょうか
中心距離が変えられない場合はご存知の様に転位する方法もあります、計算が若干手数がかかります。
当方歯車解析 猛復習中 昔の教科書首っ引き
で青息吐息です、関数式の殆どが超越関数なのででストレスたまる一方です、今はEXCELで計算式を入力すれば直ぐに数値が算出されますので
楽にはなっていますが、とにかく根気が必要です、あまり参考にはならない
回答で申し訳ないですが、今後とも宜しく、お願いします
ちなみに、当方EXCELでインボリュートの点群データをAuto CADに入れて
曲線(多角形)描画を行なっています

 

バックラッシの量はまたぎ歯厚の計測から推定できます。
計算式は特にありませんが、当方自作のバックラッシ量

ば、それは適切な方法です。

余量较大,要求加工效率高的,可选用较粗粒度号;余量较小,要求光洁度高的,可以选择较细粒度,故一般粗研、

五、金刚石/(立方氮化硼)CBN研磨膏使用时的注意事项
     根据工件的材质和加工要求,选择适当的研磨装置和研磨膏。常用的研磨器是玻璃、铸铁、钢、铝、有机玻璃
等材料制成的块和板,稀释剂水溶性研磨膏用水或甘油;油溶性研磨膏用煤油。
     1.金刚石/(立方氮化硼)CBN研磨是一种精密加工,加工中要求环境和工具均干净清洁,所用工具要求每种粒度
专用,不得混用。
     2.加工过程中换用不同粒度的研磨膏之前必须小心地将工件清洗干净,以免前道工序的粗颗粒混入细粒度研磨
膏中划伤工件。
     3.使用时将少量研磨膏挤入容器或直接挤在研磨装置上,用水,甘油或煤油进行稀释,一般水膏比例为1:1,也
可根据现场使用情况进行调整,最细粒只需加少量的水,随着粒度的增粗适量的加入甘油。
     4.研磨完成后,工件要用汽油、煤油或水清洗干净。
六、金刚石/(立方氮化硼)CBN研磨膏运输、存放注意的事项
     1.运输、储藏不得挤压。
     2.储存室温度应在20oC以下。
     3.存放在卫生、阴凉、干燥处。

Medical-related finishing holding up In A Tough Economy

Electropolishing is an electrochemical process that is almost the opposite of plating. While plating deposits metal on a surface, electropolishing smoothes and polishes the surfaces of metal parts by the controlled removal of microscopic amounts of material.

Frequently used for components that must have a very smooth and lustrous finish, such as surgical instruments, the process is most often applied to stainless steels, especially the commonly used 300- and 400-series materials. It can be controlled to remove metal within ±0.0001 inch and— depending on process time, temperature, current, bath composition and part surface condition before processing—can produce a range of finishes from satin to mirror bright.

None of this is news to Earl Kline, president of Warsaw Electropolishing (Warsaw, IN). Kline has worked in the finishing industry for more than 36 years, first at a plating shop and then in his own business since 1992.

“Having worked at a plating shop for 23 years before starting my own company, I was familiar with the ‘feast or famine’ aspect of the business,” Kline says. “And that’s what we see here. There are very few times that things are just going along at an ideal pace.”

The Medical Market
One thing that helps mitigate the ups and downs of the metal finishing business for Warsaw Electropolishing is its location in the hub of orthopedic implant technology. The small northern Indiana town is home to companies that control the vast majority of the market for artificial hips, knees and other orthopedic devices. While not entirely immune from the current downturn, Warsaw Electropolishing’s medical-related business is still relatively steady compared with other industry segments the company serves, according to Kline.

“About 60% of our business is medical-related,” he says. “We do work directly for some of the big implant companies. We also do work for suppliers who make parts for them.”

Process Offerings
As the company name implies, Warsaw Electropolishing has found its niche in non-plated electrochemical surface treatments for stainless steels and titanium alloys. “We do strictly electropolishing and passivating,” Kline says. “The electropolishing part of the business is only for stainless steels. We also passivate some titanium and stainless using nitric and citric acid passivation.”

Most of the medical components the company processes are surgical tools and toolholders. “We electropolish drill bits, rasps and other tools that have contact with the bone during surgery,” Kline explains.

Being a family-owned shop—son Duane is the company’s production manager—Warsaw Electropolishing’s jobs tend toward relatively low-volume specialty work as opposed to high-volume jobs. “Lot sizes vary quite a bit, but the average job is probably in the 100–125 piece range,” Kline says.

According to Kline, his company’s medical customers are looking for a couple of benefits from electropolishing. “The parts we process are either to size or for appearance,” he says. “Sometimes the customer has an oversize part and wants the part taken down to a certain size. That’s pretty straightforward. You just have to make sure you don’t take the parts out of spec.

“The other main thing is appearance,” he continues. “Surface finish is not such a big deal for many jobs, although sometimes it is important.

“It’s often called out on the blueprint, but sometimes the requirement doesn’t really correspond to any function of the part. So we talk with customers about what they really expect in terms of surface finish.”

Part surface finish after electropolishing also depends on the condition of parts when they come in, Kline says. “If the surface finish of as-received parts is around 20 μin Ra, electropolishing should improve it. But if it’s more like 1 or 2 μin Ra, electropolishing may actually increase it.

“The bottom line is, there just aren’t a lot of written specifications for electropolishing. So we talk with customers to see what they’re really expecting from our process.” When surface finish is important, Warsaw Electropolishing uses an optical comparator to visually check parts, he adds.

According to Kline, the passivation part of his company’s business is a bit more clear cut, at least in terms of specifications. “There are all kinds of specs for passivating,” he says. “We run jobs to various general industrial specs—AES, ASTM and AMS-QQ-P—and to customer specifications, which are usually pretty explicit about what they’resteps need to be followed.

The company’s titanium passivation experience consists of processing commercially pure titanium and a couple of aluminum-vanadium alloys most commonly associated with aerospace applications. But nearly all the titanium parts are for medical applications, Kline says.

The EP Process
The electropolishing portion of Warsaw Electropolishing’s work consists mainly of processing 300- and 400-series stainless materials and cobalt-chrome alloys. Kline says the specific alloy being electropolished makes a difference in processing and handling. “The 300-series stainless steels are relatively forgiving, while some of the 400-series materials are very sensitive to, for example, being left in the tank with no current applied,” he says. “Some sensitive materials, you can’t even keep them in the rinse water too long.”

Warsaw Electropolishing generates a routing sheet detailing all needed process steps and processing conditions for every job. “The first time a job comes in, especially if there’s a visual aspect to it, we develop a process to make sure the customer gets what they want,” Kline says. “When the job comes in again, we can pull up the router and follow the procedure through the shop.”

Being precision components bound for use in operating rooms around the world, practically every medical part at Warsaw Electropolishing is subjected to an aqueous ultrasonic cleaning process and spray rinsing. Depending on the material, some parts are also dried before heading to the electropolishing tanks.

“After electropolishing we rinse, and some parts require immersion in nitric acid or another solution after electropolishing,” Kline explains. “If parts need passivation we do that, then check the components to specifications before packing and shipping.”

Temperature in the electropolishing tank is 145°F, and parts remain in the tank for a few seconds to a few minutes depending on size and specifications. The company mixes its own proprietary blend of electropolishing chemicals. “By doing that ourselves, we know exactly what’s in it, and we’ve had pretty good success with that approach,” Kline explains.

For racking, the company usually buys rack components and assembles them in-house. “Occasionally we have a special rack made, but practically all our jobs can be run using a ready-made rack or a rack made with components we purchase,” Kline says.

Some of the jobs in the shop on this day include a vibratory bowl for part handling and orientation, surgical drill bits less than ¼ inch in diameter and stainless steel exhaust pipes for marine engines.

“We run quite a few of the bowls, and some of them are 18–24 inches in diameter,” Kline says. “That’s another segment of our business that’s going pretty well right now—vibratory bowls for pharmaceutical or food processing equipment.

Drill bits are produced from Type 316 stainless steel. “For the drill bits, the flutes and other parts of the drill need to be nice and clean,” he continues. “Electropolishing is really a good way to clean parts.”

Warsaw Electropolishing also processes several sizes and configurations of the exhaust pipes, which are first electropolished and then passivated.

Quality and Environmental Control
Warsaw Electropolishing is in the midst of preparing for ISO 9001 registration, so the company is busy documenting its processes and procedures. For electropolishing process control, workers monitor bath temperature and concentration on a regular basis—a least daily—and make required additions on a regular schedule.

Shop workers also wear plastic gloves when handling parts to avoid fingerprinting. “If customers are visiting, they can handle their own parts without gloves, but even then we’ve sometimes told them to stop,” Kline says. “We just don’t want a fingerprint to be part of a problem, and if there are fingerprints on a part they’re not ours.”

After processing, parts are inspected visually and using standard calipers and micrometers to verify dimensions. “We try not to make inspection more complicated than it needs to be,” Kline says. “We generally work to tolerances in the thousandths, but some jobs require tolerances within a couple ten-thousandths.”

Some customers visit the shop to perform quality audits and others send in a third-party auditor, Kline explains. “And, every medical job requires a certification that tells them exactly what we did and how we did it,” he adds. “Our customers keep those on file so that when they’re audited for ISO or by one of their customers, they have that documentation.”

On the environmental front, the company discharges no wastewater. “With multiple counterflowed rinses, we keep water use to a minimum,” Kline says. “The final rinse is deionized water, and since it’s counterflowed all the other rinse water comes from that. Eventually we neutralize and evaporate the water, and what’s left is hauled away a couple times a year."

  涂附磨具是粘结剂将磨料粘结在布、纸等可挠性材料上而制成的可以进行研磨和抛光的工具。它与砂轮、砂瓦、油石、磨头、研磨膏一起,构成了磨具的六大品种。涂附磨具由三大部分组成:基体、磨料和粘结剂,又称三要素。从涂附磨具的剖面图能清楚地看到涂附磨具的结构。基体基体是磨料和粘结剂的承载体,它是涂附磨具有可挠性的主导因素。涂附磨具的基体主要有:布、纸、纤维和复合基体、无纺布等种类,基体在制造磨具之前,必须经过专门处理,必须经过专门处理,基体的性能与其本身的种类有关,而且还与被处理的方法有关。基体处理是通过基体处理剂来改善和提高基体的物理机械性能,满足涂胶植砂和磨削使用的工艺过程。一般基体处理可分为非耐水处理和耐水处理两大类,根据磨削条件不同,还可以对基体进行柔软处理、耐高渗处理、耐油处理及静电处理等。磨料磨料是起磨削作用的部分,常用的有刚玉、碳化硅、天然金刚砂等。磨料粒度及组成符合涂附磨具用磨料国标。植砂密度植砂密度对涂附磨具的质量和使用性能也是一个重要因素,它表示单位面积基体上磨料的疏密程度。粘结剂粘结剂将磨料与基体牢固地粘结一起,它可以为底胶、复胶和基体处理剂。
